TL;DR
A compressed air system audit measures leak volume, pressure drop across distribution lines, compressor load factor, and air quality against ISO 8573-1 where required. In poorly maintained Sydney workshops, 20–30% of compressed air is lost to leaks before it reaches a tool. On a 30 kW compressor running 4,000 hours per year at $0.25/kWh, that leakage costs 10,000 per year. Most audits recover their cost within two years. Why Most Sydney Workshops Are Paying for Air They Never Use
Compressed air is the most expensive utility most workshops never measure. Electricity and gas appear on every monthly bill. Air losses go straight to atmosphere and show up nowhere except in a higher total energy spend that nobody can explain.
Research from a NSW pilot program across 40-plus manufacturer sites found that 80–90% of the energy used to produce compressed air is wasted under normal operating conditions. Compressed air accounts for roughly 16% of electricity at a typical manufacturing site. A workshop running a 30 kW fixed-speed compressor for 4,000 hours per year at $0.25/kWh spends approximately $30,000 on electricity from that one machine. If 25% of that air never reaches a tool, that is $7,500 per year venting to atmosphere, with the compressor working harder to compensate each year nothing is done.
What Does a Compressed Air System Audit Actually Measure?
A compressed air system audit measures four things: the location and volume of air leaks across the distribution network, pressure drop between the compressor outlet and the end-use equipment, the compressor's load factor against actual demand, and air quality against ISO 8573-1 classes where the application requires it.
Leak detection is done with an ultrasonic sensor while the system runs under normal load. The assessor walks the distribution lines and flags leaks by location and estimated volume loss. A single leaking push-fit fitting on a 30 kW system can waste 1,500 per year. Most unserviced Sydney installations have between 15 and 40 leak points when surveyed for the first time.
Pressure drop measurement identifies where the distribution system is working against itself. A differential greater than 10 PSI between compressor outlet and tool connection indicates undersized piping, excessive dead legs, or poor ring-main layout. Raising system pressure to compensate increases energy consumption by roughly 1% for every 1.4 PSI added.
Load factor assessment records how much of the shift the compressor spends at full load, unloading, and idling. A fixed-speed compressor that runs at unload for 30–40% of a shift is producing and dumping air at near-full energy draw. This is the primary finding that points toward a VSD upgrade.
Air quality testing confirms whether the system meets ISO 8573-1 requirements. This matters for food processing, pharmaceutical, and precision assembly applications where oil carryover or moisture is a compliance issue.
What Do Audits Typically Find in Sydney Workshops?
First-time audits on installations older than eight years consistently find three things: leakage rates between 20 and 35%, pressure drops exceeding 15 PSI from compressor to end-use, and at least one compressor running significantly above its rated duty cycle.
The leakage figure is almost always higher than expected. Push-fit fittings on pneumatic quick-connect systems degrade after five to seven years. Condensate traps left in manual-drain mode bleed continuously. None of these faults is serious on its own, but in aggregate they represent a significant ongoing cost.
Pressure drop problems are more often a design issue than a maintenance one. Many Sydney workshops were set up with undersized piping that served a smaller tool load than the workshop now runs. Adding equipment without revisiting the distribution layout is common, and the result is chronic under-pressure that operators compensate for by raising compressor discharge pressure across the whole system.
The load factor finding drives the repair-versus-upgrade decision. Our air compressor servicing and repair team uses audit data to run a real comparison between the cost of continued operation on the existing unit and the payback period on a correctly sized VSD replacement. The right answer depends on the actual numbers from the site.
What Does a Compressed Air System Audit Cost vs What Does It Save?
A professional on-site audit for a Sydney workshop typically costs 2,500 depending on system complexity and whether air quality testing is included. The written report ranks findings by estimated annual saving and implementation cost.
Identified savings from first-time audits commonly run 25,000 per year once leak repairs, pressure optimisation, and scheduling changes are implemented. Payback on the audit is measured in weeks. For the full cost comparison between running an ageing unit versus replacing it, see our air compressor total cost of ownership guide, which uses real site load data to make that calculation accurate.
When an Audit Uncovers a Compliance Issue
An audit sometimes surfaces a compliance problem separate from the energy findings. The air receiver is a registered pressure vessel under NSW WHS regulations and requires a current inspection certificate, a written inspection plan, and an annual safety relief valve bench test under AS/NZS 3788:2024. SafeWork NSW reported 15 pressurised system incidents in NSW over an 18-month period in its September 2024 safety bulletin. On older installations where records are missing, the audit finding creates a mandatory action. See our guide to air receiver tank inspection requirements in NSW for what is required and when.
How to Prepare for an On-Site Assessment
Four things speed up the assessment: 12 months of electricity bills, a basic site plan showing compressor location and main distribution runs, the compressor service history, and a list of end-use equipment with rated operating pressures.
The assessment does not require a production shutdown. Leak detection and pressure measurement are done while the system runs under load. The compressor is briefly cycled between load and unload to record duty cycle, but this takes minutes. Our preventative maintenance plans include a load factor assessment as standard, so workshops already on a service schedule often have the baseline data on file.
Frequently Asked Questions
Q: How long does a compressed air system audit take?
A: For a single-compressor workshop, the on-site work takes three to six hours. Multi-compressor sites typically take a full day. The written report follows within five to seven business days. Production does not need to stop for the assessment.
Q: Does my system need to be serviced before the audit?
A: No. An unmaintained system often reveals more, because higher leakage rates and larger pressure differentials mean more savings available. The audit findings feed directly into the service and repair plan. If the compressor has not been serviced in over 12 months, mention it when booking.
Q: Does the audit check whether my compressed air meets ISO 8573-1?
A: Air quality testing is available as part of the scope but is not included by default. It is relevant for food processing, pharmaceutical, and precision electronics applications where oil carryover or moisture content is a compliance requirement. For general workshop and automotive use, air quality testing is not typically required. Confirm your application when booking.
Q: What happens after the audit report is delivered?
A: The report ranks findings by annual saving and implementation cost so you can prioritise what pays back fastest. Most workshops start with leak repairs, which are low-cost, immediate-return fixes. Our air compressor servicing and repair team can quote on recommended work directly from the report, so there is no second scoping step.
